    • A system and method for determining the holding torque of a brake in a material handling system is disclosed. The material handling system may include a bridge, a trolley, and a hoist, each driven along a different axis by a motor. A brake is operatively coupled to the motor to prevent unwanted motion of the motor. A motor controller is coupled to each motor which controls operation of the motor and its corresponding brake. The motor controller generates a torque command to the motor while keeping the brake set. The initial torque command is less than the holding torque of the brake. The torque command is incremented until motion is detected on the motor. The torque value when motion is detected is stored in the motor controller and displayed to an operator.

    • A DC motor control device calculates motor speed using determinations of motor field flux and armature voltage in the motor. The device includes a control module having one or more control inputs and one or more control outputs. At least one control input is configured to receive data representing field current measured in the DC motor. The control module includes flux curve logic that is responsive to measurements of motor field current to calculate a field flux in the motor. The flux curve logic uses a flux curve stored in the control module, the flux curve representing a functional relationship between field current and field flux in the motor. The flux curve is defined by a plurality of flux curve data points corresponding to a plurality of motor field currents within a lower current range and within an upper current range. The flux curve is further defined by at least a first flux curve line positioned within the lower current range and a second flux curve line positioned within the upper current range.

    • Included herein is a system and method for controlling a velocity vector of an overhead crane. A motor is attached to the crane and is positioned to move the overhead crane and has an output vector including a rotational direction and a rotational speed. A variable frequency drive is positioned to transfer voltage and current at a frequency to the motor. A processing unit converts the output vector to an amount of voltage and current at a given frequency and can instruct the variable frequency drive to send a frequency to the motor at a frequency substantially equal to the frequency at which the motor is presently rotating. This creates a speed match for the motor reducing spikes during operation of the motor and substantially eliminates open circuit decay. A hydraulic brake operates in connection with the processing unit and the variable frequency drive to slow the crane without driving the motor into the brake.

    • A symmetry control circuit for a ballast driving a gas discharge lamp. The circuit controls the pre-heat time of a gas discharge lamp with heatable filaments by holding off the full striking voltage until the lamp has had sufficient time to pre-heat. The circuit is designed to work with electronic ballasts and especially electronic ballasts without boost power factor correction to properly pre-heat the lamp. A control circuit reduces the duty cycle in an inverter transistor, thereby keeping the voltage across the lamp low while allowing filament heating to occur. The control circuit is disabled after a time interval of about 500 ms, allowing the transistor duty cycle to increase to 50 percent, the lamp voltage to rise, and the properly pre-heated lamp to ignite.

    • A family of programmed start parallel-resonant electronic ballast circuits operate in a first mode during a preheat interval following application of power to the ballast, and then afterwards operate in a second mode. The ballast circuits can be based on any of the several forms of current-fed parallel-resonant inverters, all of which have a dc choke inductor. A first embodiment operates such that, during the first mode, the parallel-resonant inverter is inhibited, while an auxiliary transistor develops a trapezoidal voltage waveform across the dc choke inductor. Filament preheating is provided by windings coupled to the dc choke inductor. The ballast output voltage is essentially zero so that no destructive glow current is produced. During the second mode, the auxiliary transistor is inhibited, and the parallel-resonant inverter produces a sinusoidal output voltage. The rms magnitude of the filament heating voltage is reduced by about fifty percent as the waveshape changes from the trapezoidal shape to a form similar to that of a full-wave rectified sine-wave in which the dc component has been removed. In an alternative embodiment, the waveforms of the first embodiment are produced without using an auxiliary transistor. During the first mode, all of the switching transistors of the parallel-resonant inverter are operated in unison. During the second mode, they are switched in the normal out-of-phase manner.

    • A protection circuit for non-isolated ballasts that drive gas discharge lamps to prevent shock hazards. The device acts to prevent excessive leakage currents from flowing between the ballast and ground by introducing a higher common mode impedance path in the circuit. A two stage common mode filter assembly has a first common mode inductor series connected to a second common mode inductor. A first capacitor is connected across the common mode inductors. A second capacitor is connected between the junction of the first capacitor, the first inductor, the second inductor and ground. The circuit protects by reducing high frequency leakage currents.

    • One half-connector terminates a set of leads in the ballast, for carrying electrical power to and from the ballast coils. Another half-connector terminates another set of leads outside the ballast, connected e.g. to carry power to lamp sockets. Male contacts, preferably formed very inexpensively as bared ends of one set of leads, are held in a first of the half-connectors; female contacts, connected to the other set of leads, are held in a second of the two half-connectors. Through-holes in the second half-connector each hold one female contact; each hole has a necked-down section, forward from the contact, and some device (preferably an ultrasonically displaced slug) to retain the contact. In one aspect of the invention, each hole also has a bore whose transverse preformed dimension is biggest immediately rearward from the necked-down forward section. In a second aspect of the invention, each necked-down section has a large-mouthed funnel to guide even a badly bent male contact into the female contact, accommodating weak tips of the bared wire ends. The first aspect of the invention enables low-cost use of the second.
